Installed the rubber washer today. In lieu of trimming it, I took the cap apart and put the washer under the rubber o ring and snapped the black plastic threaded piece back into the outer cap.
 
Since installing the rubber washer I have experienced zero leakage. With all due respect to our SoCal members whom know best.
 
Just don't trim it too small. I think I might have gotten mine a little short and the last time I took the cap off it stuck to the filler and I was worried it might fall in :(

I may need to do like ssgjurista and take the thing apart and reorder it. Do you happen to remember how you did that? Any pics by chance?
 
So I went to fill with DEF and the top of the cap just spun off in my hand, like a childproof pill bottle. Got to break out the channel locks to get the base threaded part off. Anybody else have this happen? not an expensive fix but pretty lame at 39k miles. Never really get any buildup that makes me think leakage, no real crust on the outside, just when i remove the cap i see some on the threads. I live where its pretty cold in the winter, but didnt think this little guy would fail.

How is the washer fix holding up for everyone?
 
Stuck DEF tank cap

Have a stuck DEF tank cap. Anyone have this issue? Backstory, had my 2016 Crewcab LT Diesel in for check engine light a few months back, after much testing turns out it was bad gas. Suspect when they were doing diagnostics at dealer they cranked the cap down because I have not added any DEF since before that time. Thanks for any suggestion. Figure I probably will take to dealer...
 
I would take it to the dealer so if they break it they can replace it. I always crack mine loose every time I fill up with fuel because mine got stuck pretty good one time too. Every time I fuel up a ton of white crystals fall out of the cap when I remove it. I just brush them away and reinstall the cap.
 
It's crystallization, mine did the same thing. Put your back in to it and then clean out the cap. It does concern me about whats going on inside the tank and the potential for issues as these trucks age. It doesn't seem sealed as well as it should be with how much buildup is there.
 
DEF Cap Sticking?

What are you all doing to keep the DEF cap from sticking? The few times I have had to fill mine up it seems the cap is stuck with crusted DEF. This last time it took what seemed forever to get it off and only when I was just about to give up and take it to the shop. Thoughts?
 
I keep a pair of channel lock pliers in my truck... had to use it almost every time I filled the DEF.

Every time I fuel up, I unscrew the DEF cap and put it back on. Seems to keep it from sticking too bad.

I can see how that would work. The top part won't "bite" hard enough to turn the bottom (screwed-on) part with the DEF keeping it stuck in place and it just keeps spinning. I may have to go the pliers' route if working it on/off every fill-up doesn't solve it...
 
You've done the most obvious thing which is to check the tightness of the cap, but the cap can also be not fully seated. There is a white Teflon type material in the back of the cap acting as a seal, that could be your problem for some minor leakage. If this is the case, have the dealer replace it.
I just bought a cheap neoprene washer fro the hardware store and trimmed it to fir the interior of the DEF tank cap. No issues since.
